Hertha Metals, a U.S.-based company, has successfully demonstrated the production of magnet-quality high-purity iron with a 99.95% purity level, meeting the demanding specifications used by leading rare earth magnet manufacturers. This milestone, announced in August 2026, represents the first instance of a U.S. company using fully domestic inputs to produce such iron, which is a vital component in the manufacturing of neodymium iron boron (NdFeB) permanent magnets.
The production of these magnets is essential for many advanced technologies in sectors including electric vehicles, renewable energy, and defense systems. High-purity iron typically constitutes about 70% of the magnet’s weight, making reliable access to this material critical for domestic magnet production and supply chain security.
Hertha Metals has developed a proprietary single-step pyrometallurgical process that allows the conversion of low-grade iron ore directly into molten steel or high-purity iron with minimal post-processing. This method contrasts with the conventional multiple-stage electrolytic refining processes commonly used, offering potentially lower costs and improved environmental outcomes. The company currently operates a one-ton-per-day pilot plant in Conroe, Texas, and plans to build a commercial production facility capable of producing approximately 10,000 metric tons of high-purity iron annually near the same area.
This advance may help the U.S. reduce its heavy reliance on foreign sources for this critical magnet input material, which historically has been largely imported. Hertha Metals aims to supply magnet producers domestically with a reliable, lower-cost source of high-purity iron, an important step amid growing policy and industry efforts to strengthen U.S. strategic material supply chains.
While this achievement marks significant progress, industry analysts caution that high-purity iron is only one part of the complex rare earth magnet production process. Challenges remain in alloying, sintering, grain-boundary engineering, and sourcing heavy rare earths needed for specialized magnet grades.
Nonetheless, Hertha Metals’ breakthrough demonstrates the potential to enhance domestic industrial capacity and supports broader efforts to secure supply chains for critical materials integral to America’s advanced manufacturing and clean energy future.
